How to Audit Your Warehouse Supplies for Maximum Storage Capacity

A warehouse audit is not about cleaning but rather about math. A majority of operations lose around 15-30% of usable capacity, not because the space is exhausted, but rather because the inventory and the vessels that contain it were never analyzed correctly. Once you fix that, you will likely find hundreds of square meters of space you weren’t aware of.

Calculate your storage utilization rate first

Before you move a single pallet, get a number. Divide the volume of inventory currently stored by the total available storage volume in your facility. That ratio is your storage utilization rate, and it tells you how much air you’re paying rent on.

An effective warehouse should typically operate between 80% and 85% utilization. Below 80% and you’re paying for unused cube. Above 85% and congestion starts to slow your team down – productivity drops, pick errors rise, and forklift traffic becomes a bottleneck.

If you’re well below 80%, the problem isn’t space. It’s how the space is being used. That’s an audit problem, not a real estate problem.

Audit the pallet before you audit the rack

Pallets are the most critical variable in warehouse capacity, and the least managed. The majority of the supplies you receive are going to pile, stack, and store on whatever base carrier arrived with the original shipment. Whether that carrier makes any sense with your racking is irrelevant.

Two failure modes to check for:

Honeycombing – the ability to consolidate partial loads. Half-used rack positions that couldn’t take another pallet without a rearrange that never quite makes it onto the schedule.

Chimneys – vertical gaps, because of short or undersize pallets, prevent high-density stacking. Your racking may be rated for 4 levels but, because the third beam is sitting half empty thanks to your inventory profile, you’re losing capacity on every single row.

Non-standard product dimensions make this worse. Oversized or irregularly shaped loads get palletized onto whatever was available, which won’t be the nicely rack-depth pallet because your product doesn’t fill a full pallet anyway. If you’re carrying that kind of inventory ask yourself whether purpose-built carriers would help – Custom Pallets in Melbourne exist for exactly this scenario and if the load doesn’t conform to a standard footprint, the base needs to be built around the product, not the other way around.

Shelf depth utilization specifically. If your pallets are consistently leaving 150-200mm of shelf depth unused you’re losing 10-15% of your racking capacity across every bay in the facility.

Apply slotting to your warehouse supplies

Product slotting involves the analysis of dimensions and movement frequency of each products. Products that are in high movement are meant to be placed at easy reachable slots, for example, eye level or ground level pallets or nearest to dispatch locations. Products with low movement or that take up a lot of space are most likely to be allocated the higher slot or drive in bays.

This isn’t just for ease of access, it’s also about space utilization. If wasteful low-moving inventory uses your precious ground-level space, then fast-moving items will be placed in inappropriate locations. As a result, they might demand more forklift time and more aisle trips. Dead inventory is the unhealthiest type of inventory slotting. If a product hasn’t moved for 90 or 180 days, it occupies your most important space and should be moved or liquidated before you plan any infrastructure investment.

Are they more suitably offloaded in the order they were loaded (first in, first out or FIFO) or the opposite (last in, first out or LIFO)? FIFO means products cannot load bays from their back, which determines how to adjust aisle entry and whether specific or drive-in racking is appropriate for each form of product.

Look up before you look out

An aisle’s width determines the space occupied by forklift or MHE (Material Handling Equipment) traffic, and also the usable racking space that traffic feeds. Trade off too much space for MHE and there’s less room for racking, too little and you increase the danger of accidents that damage your expensive racking. It’s a delicate balance and impacts the spatial efficiency of your warehouse.

Measuring your forklift fleet for obsolescence, by the way, means the same exercise we perform with your racking. If you have no available service records (and they can be hard to come by to particular about hydraulic lift maintenance or certification intervals for example) an MHE services vendor can assess the capacity and expected future life of your lifters.

The audit is the ROI

It can be costly to expand a warehouse, disruptive to reconfigure racking, but an audit costs almost nothing except time, and it regularly finds capacity that no one knew was being wasted.

Start with the actual numbers: utilization rate, pallet fit, slotting strategy, then vertical headroom. And you’ll find a lot more room than you think.
